Successful Installation of Foam Detector at Tata Chemicals

Tata Chemicals is a well-known company in the field of industrial chemicals and branded agriculture & consumer products and they have also pioneered nutraceuticals for healthy and tasty modern food.

They faced a severe problem of extreme foam formation in their fermenter, containing a mixture of sugar solution, biomass & culture. The excess foaming resulted into heavy cost and reduced efficiency of the process, since large volume of foam occupies major portion of fermenter and chances of entering the foam in pipe lines and damage pump, which in turn caused increased down time. In spite of adding up the anti- foaming agent manually to restrict the foam formation, it led to intense consumption of expensive anti- foaming agent with low process yield.

They wanted to improve the process effectiveness to achieve cost savings in the use of anti- foaming agent. Pune Techtrol supplied Tata Chemicals with the solution, which was provided through the use of ‘Sure Sense.’ ‘Foam Detector’, consists of special probe with patented IMA Technology along with a control unit to automate the process of antifoam addition.

The probe was installed on the fermenter with adjustable process fittings which would sense the foam immediately on being formed. It makes the first move and gives signal to the control unit, which in turn would start/stop a dosing pump to control the flow of anti- foaming agent to the fermenter.

The concept of ‘Sure Sense’ has been working successfully which has resulted in incredible saving of anti- foaming agent and process downtime with reduced product wastage and increased batch size resulting in good quality return of the final product. This design of foam control is a recent phenomenon that Indian industries have witnessed and is speeding to catch up with it.

The application of ‘Sure Sense’ is used for foam control in water treatment plants, cooling towers, and process plants. An ultra-sensitive modification allows the foam detector to recognize very fine light foam to thick lathered foam.

Pune Techtrol Transmitters installed at Transworld Furtichem

Pune Techtrol had recently been approached by Transworld Furtichem Pvt. Ltd. to provide level measurement solution for storage tanks of various chemicals including 33% HCl. Transworld Furtichem Pvt. Ltd. is the manufacturer and supplier of wide range of chemical and fertilizers. Pune Techtrol had this challenging assignment, as we had to offer them an optimum and durable solution for level measurement for 33% HCl which is reliable & cost effective.

The Hydrochloric Acid (HCl) acid is highly corrosive & toxic. Concentrated HCl releases dangerous fumes also called as acidic mists which can cause damage and cause irreparable harm to human skin, eyes, tissues or internal organs. Upon oxidizing of HCl, it produces toxic chlorine gas.

HCls handling requires extra precautions and care. The acid & its fumes corrode most of the engineering MOCs in a very short duration of time. This dangerous substance is generally used for steel pickling (removing rust or iron oxide scale from iron or steel before further processing), producing organic compounds, water treatment chemical, oil well acidizing, salt purification, household cleaner & leather processing. While handling it, one has to use protective gears like rubber gloves, boots, face shield, full suit, & vapour respirator. As such, handling & storing HCl acid presents many problems and difficulties.

Pune Techtrol provided ‘G-TROL’ transmitters and ‘IN-TROL’ transmitters which have successfully been used for continuous level measurements of 33% Hydrochloric Acid.

GTROL and INTROL are the transmitters based on radar principle, used for measurement of the level of liquids and solids. GTROL is a contact type of transmitter which consists of a probe connected to an enclosure containing signal converting electronics; whereas INTROL is a non-contact type of transmitter, unaffected by conductivity & density of the liquid, enabling level measurement up to 30 meters depth.

The tanks were of varying depths from small to large. Pune Techtrol provided them ‘G-TROL’, a contact type transmitter, fitted with PTFE coated suspended probe for small tanks having a depth of 2mtrs. However, for large tanks having the depth of 10 meters, the cost of ‘G-TROL’ was becoming prohibitive, as we had to provide them with a very long sensor in PTFE.

Alternatively, Pune Techtrol installed a non-contact type radar transmitter ‘IN-TROL’ for large tanks. Being a non-contact type it was easy to handle and also there are no chances of corrosion damage of the instrument, hence it will serve for a long period of time.

Both types of transmitters have been successfully installed & commissioned. All these devices provided, are closely monitored by the employees of Transworld Furtichem Pvt. Ltd.

Level Measurement in Pharmaceutical Industry

In manufacture of drugs, precision in level measurement is a huge challenge. Ensuring that the final product adheres to the stated tolerances has traditionally not been simple. Level measurement in the Pharmaceutical industry is associated with disparate challenges such as the need of repetitive level measurements to avoid catastrophes, harmony with bioprocess standards, verification of calibration as per ISO/FDA standards, and system reliability in the face of altering process conditions. This industry involves the use of mixers, bioreactors, fermenters, and prep tanks. These containers undergo alterations in density, temperature, and pressure. Hence, accuracy in level measurement is a tough task. Some containers have inbuilt nozzles and agitators due to which application of certain types of mechanical level measurement devices becomes problematic. Another issue is that validation of calibration of level measurement transmitters is mandatory. For this, it becomes essential to remove the container from the process line for the ‘wet calibration procedure.’

Future of level measurement in the Pharmaceutical industry

A new generation of sensors has been developed that can provide reliable level measurement of media with a dielectric constant > 2. Some examples of such media are a skin lotion and a sun screen. Another innovation avoids the development of condensation in the housing of the sensor. Efforts are in progress to have a very short response time. FDA-compliant materials are used to develop the sensor parts that can come in contact with the media. Media that could not be measured till date can now be accurately measured by the extended level of measurement of the new sensors. Another trend is to use American Sanitary standard 3A materials for sensors because they have the ability to resist sterilization or cyclic cleaning. The Guided Wave Radar (GWR) method is fast gaining ground as a reliable method of level measurement. GWR has been overtaking all areas of measurement previously held by ultrasonic and capacitance systems. The use of capacitive sensors is on the rise. After approaching the active surface, they react if the material exceeds a specific capacitance. They do not have moving parts and do not undergo wear and tear.

Latest solutions of level measurement in the Pharmaceutical industry

In production of drugs, more focus is being made on high-value individual machines. Production plants now opt for smaller batches. This has resulted in flexible manufacturing lines. The tighter process control in these prevents losses of expensive materials and products. In this scenario, small volumes of materials are moved frequently. To avoid emptying and overfilling of production and transport vessels, a very high degree of level measurement technology is becoming increasingly mandatory. This has become possible due to optoelectronic sensors. These have a very high accuracy of up to 0.5 mm. They ensure optimal volume utilization, even if the vessel diameter reduces. They are not adversely affected by magnetic fields and vibrations. Their operation is independent of the liquid’s dielectric constant, conductivity, temperature, pressure, viscosity, and density.

Use of magnetic level gauges over traditional tubular glass gauges

In the Pharmaceutical industry, most problems that were encountered in tubular glass gauges are now resolved by magnetic level gauges. Tubular glass gauges were used in the past for level measurement and had the following problems. Such gauges were placed parallel to the vessel at a suitable height and were mounted with fittings, which enabled to maintain the pressure and seal both ends of the tube. But, it was detected that this pattern was unsuitable for certain liquids. There was a possibility that the glass tube would be fractured or one or both seals would suffer from leaks. Consequently, the liquid could escape outside the gauge. For this reason, in case of critical liquids in the Pharmaceutical industry, the design of tubular level gauges was found unsatisfactory.

In course of time, magnetic level gauges replaced tubular level gauges as the probable leak points are considerably reduced. Because there is no presence of fragile glass, safety is better. The visibility of the readings is vastly improved. The instances of maintenance are very less. The initial installation is simpler as compared with other gauges. Without interruption in the level measurement process, addition of switches and transmitters can be performed. Because the addition of switches and transmitters was possible, dual technology redundancy led to improved security. The long-term cost of ownership was lesser.
